Slayer, I've only taken the very first step! Man things must happen before "we" get to the welding part. Chief among them being the removal of the old offending rust pretending to be some sort of bed!

You should be able to air chisel that crap off and then grind off any remnants.

My arse was beat yesterday!!! :-/

Figured I needed to go on to step 2, the removal of the rust mascarading as a "bed". Had to go before even attempting to install the new juan! Anyway, did take a couple of 3 pix and will post them in a bit, before I get with cleaning the cross member bed supports as well as welding new metal strips on a couple of them which are way too rusty to weld new metal unto them. Hella weekend, I tells ya!

Okay, here's the process as I decided to approach it. "Sliced" an opening all the way around it in order to "peel" off the crimped edge. Did the rear clip first...

Image
Image

Plan "A" was to cut each strip inbetween supports, but then decided on plan "B" which was to pop the welds using a pneumatic chisel and rolling the bed off. Went like this: RATTATATATATATA... POP... RATTATATATATATA... POP... RATTATATATATATA... POP... RATTATATATATATA... POP... RATTATATATATATA... POP... Roll... RATTATATATATATA... POP... RATTATATATATATA... POP... RATTATATATATATA... POP... RATTATATATATATA... POP... RATTATATATATATA... POP... Roll... On and on and on....

Here's the pile of rusty bed:

Image

At the end of the day, though it was all removed in a little over a couple of hours, the job really kicked my asstronout, so I called it quits but covered the truck so as to keep crap off it. Today, I'll start cleaning and prepping for the new bed install. By the way, I am considering "bonding", which is a fancy word for "glue", instead of welding. We have been using bonding to build aeroplane skins and the like already so it may be easyer and strong enough for this job! :-k

I think use of the auto glues is the way to go on sheet metal applications. I have been talking to my painter and he is sold on it. In tests, bonded panels hold up better than spot welded in collisions, plus the glue sea, on lapped panels prevents moisture from getting in there and the use of glues prevents warping on sheet metal. I will use this on my left rocker repair and see how it goes.
Of course for structural stuff I would still weld as there is not enough bonding surface area on say a lower A or B pillar repair. but for sheet metal I think it is the wave of the future for restorations once people get their brains wrapped around the idea of having a "glued" vehicle.

Alright, so today there wasn't as much noise but just enough... Got to remove the rest of the offending rusty parts, as well as somewhat straightening the forward bulkhead. Also, after taking all the scrap metal(rust) and other items to Crazy John's shop for eventual disposal, got to pick up some rectangular tubing to replace and reinforce the pieces cut off the bulkhead. Pix follows...

The "lip" or "L" shaped part of the bottom support was totally rusted so I decided to just cut it off and make a new "L" shaped one. However, I will use 1x3 rectangular tubing instead to replace the missing "L", which makes it all the more strong. And as if that wasn't enough, I will be adding a 1x2 rectangular tubing "cross bar" half way up the bulkhead.

Still have to do that ^^^^ seam at the bottom of the bulkhead. Ran out of welding gas though.
Will be doing some cleanup/prep work today and drive it tomorrow so I can stop at the welder's supply and pick up a fresh filled gas bottle!

The main beam where all 4 flats meet, was so totally rusted away that it needed replacing. After a bit of "brain storming" it was decided to use square tubing. Using the amazing plasma cutter the job went down with a quickness!

Next was trial fitness of the funky green bed flats...

Image
Image
Image
Image
Image
Image

The gaps were uneven. One too big and the other none at all. I wanted at least a bit of gap on both...

Image

At this point it was decided to get the area which has no access at all cleaned up prior to covering it off again. It was already starting to rust, specially under the gas tank! After cleaning I overcoated it all with rubberized "undercoating" spray!

Finally, the next 2 days were spent drilling and welding and drilling and welding....

Some thousand or so forkin weld spots later the Plump Truck gots a new bed!!!! \:D/
